Why printed shirts crack — and why some never do

Everyone owns the shirt. A graphic you liked, worn a dozen times, and now the print has a web of fine cracks across it, with flakes missing where it folded. You didn't do anything wrong. The print was always going to do that, because of what it is.

Every method of putting an image on a garment belongs to one of two families, and almost every complaint about print quality comes from confusing them.

Family one: the colour sits on top

DTG, screen printing, vinyl. Pigment is held onto the fabric by a binder — a thin polymer film. That film is the print. You can feel it with a fingertip. On a dark shirt there's an additional white underbase beneath it, so the colours read instead of sinking into the fabric.

A film flexes every time you move, abrades a little in every wash, and stiffens as it ages. Eventually it fractures. That is the cracked chest print in your drawer — not a manufacturing defect, just a polymer layer reaching the end of its life on a surface that never stops bending.

Family two: the colour goes in

Reactive dye printing, which is what we run. There is no film. Dye molecules form a covalent bond with the cellulose in cotton — the fibre itself becomes coloured. Run your hand over it and you feel cotton, because that is all there is.

Nothing can crack, because nothing was laid on top. Reactive colour fades eventually, as all colour does, but slowly, because the bond is chemical rather than mechanical.

Why watercolour art looks muddy on some shirts

The same difference explains a subtler thing designers notice.

On surface printing, a soft gradient is built from dots of opaque ink. On textured fabric those dots spread, and the smooth wash you drew comes back grainy. It is why painterly artwork so often disappoints on a DTG shirt — the method is fighting the fabric.

With dye there are no opaque dots sitting on the surface. The transitions survive because they are dyed into the cloth rather than printed over it.

Where surface printing genuinely wins

An article that only praises its own method is worth nothing, so here is the honest side.

DTG is cheap for one-offs and fast to turn around. Most importantly, it can put light artwork onto a dark garment, because the white underbase gives it something opaque to print on.

We cannot do that. There is no white dye. You cannot add light on top of dark cotton — the fabric has to be dyed dark and the light areas reserved. Some neon and fluorescent colours are also outside what any dye that bonds to cotton can reach. And reactive dye only works on natural fibre: polyester needs sublimation, which is a third family with its own rules.

If your design is a pale logo on a black tee, surface printing is the right tool and we would tell you so.

What this means when you're buying

  • A print you can feel with your fingers will eventually crack. Not immediately, not always soon — but that is the failure mode built into it.
  • A print you cannot feel is dyed in. Ask what the method is. "All-over print" alone doesn't answer it: most all-over printing is sublimation on polyester, which is a different feel and a different fabric.
  • Test with the hardest case. If you're evaluating any supplier, order the darkest, most saturated thing they make. Deep colours are where methods separate.

What it means when you're designing

  • Work big, at high resolution. Edge-to-edge means your artwork covers a garment, not a 25 cm box on a chest.
  • Watch the seams. Panels are printed flat and sewn afterwards, so a line crossing the shoulder lands differently on the finished shirt than in your file.
  • Don't rely on pure white on a dark ground unless you've confirmed the method can produce it.
  • Saturated, dense, painterly work is where dye printing pulls away. It is also the work that suffocates inside a chest rectangle.

The short version: cracking is a property of films, not of prints. Choose which family you're buying, and the rest follows.
